Heres a couple pics of the front bumper. The paint is drying so I cant get it on till later.
I wanted a bumper that you would see on an old rig. I decided to use square, cause that what used to be used back in the 70's. I dont have a tubing bender, but even if I would have i still would have went with square.. I'm know I'm wierd, but I'm keeping the old time theme as much as I can. It looks kinda bullish on my rig, I will post a pic sometime this week, after I get it on.
I used 3/16ths for the center below the winch mount. The bent back part of the bumper is 1/8th. The bumper is 2x4 rectangular tubing. The winch mount is 6x24x1/4 plate with 3/16ths uprights. The winch mount has four gussets that are 3/16th. The grille guard is square 2x2x1/8th center, and 1& 1/2x1/8th outers. The center bar in the middle is removable so I can install the winch without removing the bumper. The main mount to the rig is 1/4 with a 3/8ths gusset. The original bumper horns is where it will be mounted, I reinforced those with 3x3x3/16ths welded to the horns..
It seems very stiff and strong! I tried to keep it as light as possible. I would guess the weight of the bumper is about 80-90#.
Its still not done yet. I have to make off road light mounts, and finish the winch part, but I have neither yet, so I'll get to that later.
I done all the welding with an arc welder, 1/8th stick from 90-130 amps on low side of AC. Most of the welding was done with 120-130 amps on the low side of AC though.
I just used Dupli-Color bed liner, with a coat of Black spray can over that so it will stay shinny a while.. I did etch it first with Napa etch that I mixed up and sprayed on.
I will eventually have it Rhino-lined or something similar, done by the pro bedliner guys.
I'm still working on the rear, I'll get pics up of that later.

OK, looks good and it's working for me to a point. Couple of questions:
Are you going to just use those three holes on the frame horns?
Or you got something else planned?
The winch plate looks a bit tight, might just be the web view.
Some place in the Off Road section I have the Warn prints uploaded for their winch base plate.
Dam good job there.

i would think if your going to have a winch on it the mounting brackets should be longer to mount to the frame more. my brackets were about 2ft long and bolted to the frame in 6 places

Yep just the three holes on the horn, the horn has been plated with 3x3/16 plate welded to the horns and front crossmember and frame. So my mounting point is has a total thickness of 5/16ths. It should be plenty strong. If you look at killer 32 bumpers or some factory winch bumpers, they are mounted this way..
The winch will be very tight, it will have about 1/2 inch of gap from grille to winch.. Took measurements off a MileMarker 9000. Thats what I'll be using. The mounting is 10x4.5 inches. I used 6x24 inch plate, plus I have 1 and 1/2 inches behind that to the grille. Total width for the winch is 6 inches wide and 21 inches long. That is what I got from a friends, also thats on there website.
Thanks Tad, its been quite some time since I have done any heavy welding.. I do lots of sheetmetal welding with my lil 100 mig, but just dont do much heavy stuff. I'm into both bumpers for about 300. Steel prices are out of site.. I wanted an old ugly old style bumper on my rig, I designed it to look ugly! my rig has a long ways to go.. It will all work when I'm done..

After my 12 hour day at work I have been doing this.. I decided not to work on my '57 chev project last weekend and worked on my bumpers instead..

Thanks! It weighs about 86 lbs. I weighed it on the scales before putting it on.. I know its very blocky, thats what I wanted on my ole square Chero.. I have a long ways to go to get this rig done.. It will be up around your height when its done. It will all work when this rig is done....... Someday! lol... I do all my own work on everything.. I will be rebuilding the whole drivetrain my self here soon.

Yea I seen that setup on BJ's with the long frame extensions.. If you ever get hit from the side, or hit something off center, the impact for will carry all the way to the rear of the rig... That setup is just asking for a frame bend. If you hit anything in on offset situation you will diamond the frame very easilly. A frame with a diamond bend in it is a junk frame.
Any impact will start to damage the frame right behind that long mount.. once the frame is bent that far back, it is almost impossible to get it straightened. If you frame is only bent a few inches back, then it will pull pretty easilly.

Heres a link to killer 32 bumpers.. They also use 1/4 plate with just the 3 holes. I dont know if they plate the original frame horns or not. This is the best mounting in MHO.. Any further back is asking for frame trouble. And will create more damage in less mph than a mount designed off the factory mount like killer's or mine.

Please just take this as constructive - I ain't trashing your stuff. I think it looks great!!! One thing though about the frame horns...I've seen two of the killer32's mounted. Both of them had busted part of the frame horn off. One guy is still on the list, redneckd out is his screen name if you want to see specifically where it failed. You can always modify the bracket later if anything happens - but in case your ever winching up a steep hill and someone is walking behind you - you might want to shoot them a warning to get out of the way! Just trying to pass on some life-safety!!!

Like I said I plated the frame horn with 3/16ths all the way around, the plates are welded to the horn, crossmember and frame.. I have reinforced the frame horns... Dude it cant go know where. The quarter plate that attaches from the horn to the bumper is triple pass welded, then it has a 3/8ths gusset. Killers are only welded about 50% from the mount to the bumper... I agree on killers, thats a bad setup.
Its just people go way over board on bumpers. We have a frame made of 1/8th boxed steel. If you double that for a mount, youll be fine.. This thing will never come off.
Ive built several winch bumpers in my life, everyone of them has used a 1/4 inch mount. About every aftermarket bumper you buy will be a 1/4 inch mount with 6-8 1/2 inch bolts holding it on... I went one step further, I reinforced the frame horns.. My total mount thickness is 9/16ths.. Where could it go?
