I swapped in a TH400 and BW 1339 into my 1981 Jeep Cherokee from a 1979 Wagon. I had the drive shafts adjusted to fit perfectly and all that jazz. There is a loud sharp 'ClunK' coming from the transfer case/front drivetrain area when I accelerate hard.
When I rebuild the front CV joint I forgot to put that tiny little spring back! (I know, I suck.) Anyway, could this be it? Also I'm missing an endcap on one of my U-joints on my Dana 44. And one more thing... The front portion of my CV joint is very close to the outer-most lip of my tranny pan (1/4") could my transfer case tourque over and hit this lip under stress? If anyone else has had a similar problem please advise me. Thank You.

Marc,

First things first.... GET THAT SPRING IN THE BALL STUD!!! You will tear up that CV without it!!! IF you need one.. go to www.rockforddrivline.com (http://www.rockforddrivline.com) . That spring holds tension within the CV... without it you have some slop... could be your popping.

Secondly... change the u-joint with the missing cap.

Lastly... the CV normally sit close to the TH400 pan... bad design in my opinion.. but that's life. There is no way it can move to hit the pan under pressure/torque UNLESS... you have bad motor mounts... REALLY BAD and/or the X-fer case mount is gone and the tail end shifts sideways ALOT...

...OR...

IF YOU FORGOT THE SPRING IN THE BALL STUD AND THE CV LETS LOOSE AND TAKES IT OUT... ;)

Since the entire drivetrain is mounted together.. no way it can hit unless the above scenarios are present... maily bad mounts or blown CV or busted shaft.
