Does anyone have any ideas why the transfer case in our old 78 Cherokee WT is making what sounds like a skipping chain/gear noise when climbing hills or under hard load ?

1st off welcome to the board. I would bet you have a TH400 Quadra trac. The chain stretches after years of use. Don't think you can adjust it, you have to replace it. I'm not sure on price, never have done one before. Others will chime in.

Thanks for the welcome, that's kind of what we suspected the problem might be. I guess though....what can I expect for $400 (Canadian dollars.......that's like $250 US !!!)
Mine did the EXACT same thing...i replaced the chain (myself) with a $100 JC Whitney chain and it still did it (but not quite as bad) after a few months of driving, it got worse and worse until I couldnt even hit full throttle or it would bang/skip/clunk like a motha....then I replaced the chain with a MORSE brand chain from Krage Motorsports (www.jeepdoc.com) for $89 + shipping and I have NEVER heard another clunk after 6 months of hard use :D
I learned the hard way...you get it easy. You came to the right place for FSJ knowledge
It is a relatively easy repair....4-6 hours in the driveway.

Quadratrac chain!!!, exactly like Jode said. You could replace just the chain, but if you are going to keep it, this would also be a good time to pull the whole darn thing and replace the seals at the front and @ the outputs. Nothing more of a bummer than having to pull the component apart more than once.
I spent $350 for my rig many years ago because it had this problem and the PO traded it in at the dealership I worked at.
