It took 4.5 hours total but I dropped the a/c, pulled the heater core and used fiberglass to repair the "wound" to the housing. While I had it out I noticed it was full of debris so I decided to completely disassemble the heater core, clean it and replace all the weatherstriping.
The a/c was blowing 60deg at 75deg ambient so I added another can of freon...38deg and no exhaust in the cab.
