I have a 16% overdrive part time kit in my chero that has enough play to pop every so often under HEAVY load(steep angle) it is locked front and rear. I have a 1:1 kit on the way and would like to do the replacement my self. must i remove the case to do this or can i pull the back off to get to it. On my extra case it looks as if some bolts may be very difficult to get to. like the bolt directly behind the indicator switch. Has any one out there done this and have and pearls of wisdom before i embark on this journey. any help greatly appreciated...

You can replace the chain with the case on the vechicle. First remove the rear drive shaft. You then need to remove the rear yoke. The yoke nut takes a 1 1/8 inch socket. I used an 18" pipe wrench on the yoke itself. Once you get the nut off, you can tap the shaft out with a rubber mallet.
Some of the bolts are hard to get leverage on, I found these to be the upper bolts on the low range unit. The low range bolts are two different sizes and three different lengths so remember which came from where.
As for the indicator switch. Mine was easy
to remove. The switch is just a poppet valve fitted into a nut. I don't think the factory screwed them in very tight. The main case bolts are all one size (if I remember right) and are pretty easy to reach once the low range is out.
One problem is seperating the case once you get the bolts out. There are two guide pins on the case rim. I found I had to drive out both pins with a punch and carefully pry the case halfs apart. Use the surfaces around the guide pins, because if you scratch these you still won't have a leak problem. After that it get easier. If I remember correctly, the sun gear is held to the drive sprocket by a large snap ring. I removed the pinion carrier when I did this but I don't think you have to. Just follow your manual for pulling of the gears, basically don't bang them or nick them.
When I did this I raised the rear of the car so the gears will stay in place when you put evreything back togethor.
