Well, I think that the front output shaft bearing of my D20 tcase is loose on the shaft. How do fix it? Any advice would be appreciated

It would require a rebuild of the whole t-case. Something I am prolly gona have to do this summer since mine leaks like a sive. Go to google and look up "Dana20 Transfer Case Rebuild Kit" or something along those lines. Although I am sure somebody here has a link for em.

Novak should have all the parts you need.
Here's their article on the tear-down. Scroll down till you get to the D20 section.

Rebuilding a D20 is a ral easy and straight forward job. I have gotten some parts from Novak and I have gotten some from Jeep Place (http://www.jeepplace.com). Both have some good prices.

Hmm, I was thinking about this also...I even got the kit from Jim's Off-road Warehouse. I just haven't gotten the gumtion to tear into it. Is there some write up on it? Or will a TSM do fine, because I have one of those.

If you go to the link above for Novak you will find all the info you need. It will walk you through it step-by-step. I used this same info the first time I tore down my D20 and D18 to make a D18 hybrid.

Are there shims behind the bearings that I can adjust that will allow the bearing to fit as it should on the shaft?

The shims for the front output shaft are located behind the plate on the back of the t-case directly behind the front output. The shims are in the same shape as the rear plate. You can get the shims from Novak.

Porkchop, will removing/adding shims allow the front output shaft to seat properly on the front output bearing?

Yes it will. If you look at the break down you will see the shims I am talkinmg about.
