You and I are walking down the same road! Summit racing has TH400 rebuild kits for $200 to $400 or so, Gsmikie sells a video on how to do it for $35 or so, and I'd get his recommendations on which rebuild kit to buy. I think he's on vacation right now but should be back on the board soon.
BJs sells a seal and gasket kit for overhauling the QT, the only things it didn't appear to include from it's discription are the chain and fluid. They sell the fluid separately, but I'm not sure where to get the chain. The gasket and seal kit was around $30 I think.

heck, I'll do it myself!
I've seen the chain on BJ's off road for $150...

There you go! I mean, there I go. That's exactly what I need too. Now I just need to finish the motor to free up some coin to buy it. :D

When I drove my jeep back from Denver, I heard alot of rattling noises coming from somewhere under the Jeep. I assume this would be a loose chain?

how good are the cones splines?
if they damaged, u wont have the 'limited slip' function of the QT and it will work like a normal 'open' diff.

So long as the inner splines where they go on the shaft are good, and just the vanes on the outside are worn, you can have the cones machined so that they'll work again. but if the inner splines are gone, you might want to check out the milemarker part time kit. The PT kit eliminates the need for QT fluid too.
the noise you described sounds like a bad chain, but not hearing it personally makes it hard to say for sure.

hey if you want to save a few bucks, talk to my man krager at jeepdoc.com, sells the chain (morse replacement) for 100 dollars....just trying to hook a guy up since i had to do the same thing as you a few months ago...
FYI, here's some more sources for the PT kit and chains (http://www.buildyour4x4.com/index.php?cPath=50_53)
Make SURE you don't buy a JCWhitney chain! THey SUCK! I used the Morse chain and it seems to be good.

do not go through oriellys either, the cloyes part number they have says it fits our wags but it is a longer chain, part number at oriellys is 10-0007 or 070 cant remember off the top of my head
