Can someone tell me why a thermostat housing is made of aluminum!!

because an aluminum casting requires much less machining than a chunk of steel to make a finished product, there is less wasted material, and it will break easier so they can sell you a new one. http://www.ifsja.org/ubb/wink.gif does that cover it?

Because it is cheap to make a diecast part.

Yes, that was another item I broke because I mistook inch-lbs. for ft-lbs. Went with a nice cast iron unit from the Zone, made in the 'Wan. Painted it silver and it looks just fine covered up by that big hose.

I torqued mine and found out that Advance had cast iron in stock.

get this, 3 or 4 years ago, -30 F outside, I'm driving over to my cuz's house, Over heat in drive way! Big green mess in snow! Bad thermostat!! WARPED housing!!!!
